Outshining Fuorescent The Rise Of LED

THE clock is ticking for fluorescent exposure bulbs. As the flexographic printing industry sharpens its focus on efficiency, sustainability and cost-effectiveness, fluorescent exposure frames are rapidly falling out of favour.

Fluorescent exposure technology is facing mounting pressure from two directions: the industry’s drive for greener, lower-cost operations and a global push to eliminate hazardous lighting. At the heart of the issue is the inconsistency of fluorescent tubes, which degrade unevenly, leading to erratic exposure, plate defects and costly waste. These systems also demand constant recalibration, performance monitoring and downtime, making them labour-intensive and inefficient.

Adding to the challenge, fluorescent tubes contain mercury and phosphor coatings, posing serious environmental and health risks, and must be disposed of through specialised recycling programmes. Their short lifespan and poor energy efficiency only further undermine their viability in a sustainability- driven market.

Regulatory changes are accelerating the shift away from fluorescent lighting. The International Minamata Convention on Mercury has triggered phase-outs worldwide, while the EU’s ROHS Directive will end UV fluorescent exemptions by 2027- making the transition to safer, more efficient LED technology both inevitable and urgent.

The LED advantage

LED exposure technology offers flexo printers a compelling alternative. Unlike fluorescent, LED light sources are stable and uniform, with negligible degradation over time. They switch on and off instantly and are significantly more energy efficient. However, despite these advantages, not every flexo plate room has made the leap to LED – and for good reason.

Traditionally, investing in a brand-new LED exposure unit demands a hefty upfront cost, additional space and operator training. Furthermore, most modern LED systems employ high-powered, scanning light sources that work through a burst exposure process, requiring multiple passes – and thus longer exposure times. This has led to the development of more sensitive plate types, which, in turn, increases plate inventory complexity and cost. The additional heat generated by these systems also puts a greater load on HVAC systems.

The resulting dot structure from scanning LED exposure – typically a flatter top compared to traditional round-top dots – may be ideal for high-performance printing, but it still demands workflow adjustments such as revised bump curves and colour profiles. Maintaining consistency across legacy jobs often requires keeping fluorescent systems running in parallel for two to three years. Some LED systems also offer limited self-calibration capabilities, which should be taken into account when addressing changes in plate materials due to age, batch or manufacturers’ changes.

Smart retrofit
